What is the proper set of products and instructions to use for a rusty battery box, in particular those deep well battery boxes internal to the car where water, acid and rust has collected over the years, but the metal is still solid.

Our System Sampler is enough to do 12.5 square feet which should be enough to coat a rusty battery box.

OK, thanks, so just use the standard 3 step process? No additional products required due to the battery acid? No topcoat necessary?

The only thing we might suggest is to get 3 (versus 2) thin, covering coats of the RustSeal down just to make sure all areas are coated with 4 mil dry film thickness.

I'm still a little worried about the chemical resistance of rustseal to battery acid if the battery leaks again. The chemical resistance chart says "not recommended" for battery (sulfuric) acid. thanks

If you are going to soak the battery tray in sulfuric acid, it would not be recommended. But casual contact will be fine as you can see from the chart. Coating a battery tray is a very common application and we have never had anyone contact us to tell us that the RustSeal failed in this sort of application.
